A river naturally carries silt downstream. If we don’t dredge the riverbed, it clogs up, forcing the water to cut unpredictable paths through unexpected places. But once you clear the sediment, the water flows smoothly again—retaining the same flow rate and velocity.
Manufacturing processes work precisely the same way.
If you don’t regularly purge them of waste (Muda), they become highly unpredictable. The flow breaks down, inventory piles up, and lead times skyrocket. Conversely, a clean process is stable, predictable, and fast.
But here lies the massive trap.
Many managers, once they reach this stage, burn massive resources to “dig deeper”—desperately trying to increase speed through rigid automation. What they fail to realize is that the actual throughput remains unchanged.
What are they really doing? They are simply expanding the capacity of the riverbed without increasing the actual flow.
Even worse, the water becomes deep and murky. They lose visibility of what is happening at the bottom: hidden inventory, non-conformities, defects, and Work in Progress (WIP) masked by superficial vanity KPIs.
The bigger you are, the harder you fall. A massive, rigid riverbed is extremely fragile to the first flash flood in the market.
Effectiveness Before Efficiency
Instead of managing a mammoth, uncontrollable river, wouldn’t it make more sense to design modular channels? Systems that can be dynamically adjusted based on the required throughput and—more importantly—WHAT the customers actually want?
As an industrial architect, I believe the question must always start with “WHAT”—and only then can the second question be “HOW”. When you reverse this order, you end up perfectly optimizing a completely wrong structure.
